Replace a Zone Control Panel

Replace a zoning panel/board: land each zone thermostat and damper, the transformer, and the changeover / leaving-air (discharge) sensor; set the dip switches (system type, stages, fan, purge/timers); then verify each zone calls the right mode and the bypass/dump damper bleeds excess static when only a small zone is open.

Before you start

•Confirmed the panel/board is the fault (a zone won't call, dampers won't drive, equipment won't stage, or the leaving-air limit mis-trips) — not a single stat or damper.
•Replacement panel supports the same number of zones, the equipment type (conventional vs heat pump), and stages; you have its install manual for the dip-switch map.
•Know the system: HP vs conventional, single/multi-stage, the changeover sensor location, and whether there is a bypass/dump damper or static-relief path.

Power down & document

Kill 24V and photograph all terminations
Cut power to the zone panel transformer. Photograph and label EVERY conductor before pulling them: each zone's R/C/Y/W/G/O-B, each damper's drive + end switch, the equipment terminals, the transformer, and the changeover/leaving-air sensor. Zoning panels have dozens of like-colored wires.

⚠ De-energize before working — shorting R to a control leg pops the panel/transformer fuse.

Wire the new panel

Land each zone stat, damper, and the equipment
Wire each zone thermostat to its zone terminals, each damper's drive + end switch to its zone, and the equipment (Y/W/G/O-B + R/C) to the equipment terminals. Keep zone numbering consistent with the dampers/stats.

Land the transformer and changeover / leaving-air sensor
Connect the dedicated 24V transformer that powers the panel, then land the changeover and the leaving-air (discharge/supply) sensor. The leaving-air sensor protects the equipment by cutting a call if the supply temp goes too hot/cold when only a tiny zone is open — land it where the manual specifies.

Set the dip switches / configuration
Set the panel's dip switches/config: system type (conventional vs heat pump), stages, fan (gas vs electric), O/B polarity, purge time, and any minimum-on/off and staging timers. A wrong system-type dip drives the wrong outputs regardless of wiring.

Prove every zone & the bypass

Call each zone and confirm the correct mode
Restore power and exercise zones one at a time: confirm the zone's dampers open while the others close, the equipment energizes in the right mode (and O/B for a heat pump), and combined calls share/stage correctly. Confirm the leaving-air limit doesn't nuisance-trip.
Target: Each zone opens its dampers + closes the rest, equipment runs the right mode, no nuisance leaving-air trips
Verify the bypass/dump handles excess static
Call only a single small zone and confirm the bypass/dump damper (or static-relief path) bleeds the extra airflow so the system doesn't over-pressurize, whistle, or trip on high static / high temperature limit. Re-check leaving-air temperature on that small-zone call.
